So, I've been off/on working on this since last fall, since it takes a lot of trial and error to get them proper... Started off with a legit set off a special edition, measured, figured the length I needed to fit an 04 properly and then built up on them over and over and over until they were correct...

So, after countless hours of sanding, figuring out how they'd sit under the windshield/rear window weather strips, here's how they came out.. One is primered/sanded, the other, I just spent over 1 1/2hrs putting $25 worth of 3M Di-Noc on.. Still debating on clearing the vinyl, or just going gloss black on my galaxy silver GTP.

Your opinions are welcome.. I am still trying to figure out how I'll sit them on the car permanently. The curve of these things wants to fight the car's lines a bit, so they "pop" up. I might have to epoxy them on there (ugh), since 3M double-sided adhesive tape isn't the strongest... Any ideas?? SHARE! Thank you....

I like the carbon fiber look, though on the silver car, both will look great. I would be really interested in seeing these once you have them installed. I had always liked the roof rails on the Special edition GTP, and think they will look great on the 04+. I have a 06 GXP that those would be a nice edition too.

Hold that thought until you see them mounted.. It could be hideous! I am hoping it will look decent though! I need to settle down and figure out how to mount them still.

The 04+ roof is longer.. So I had to extend the rails to fit properly, otherwise they would have a gap at either end which looks stupid IMO.

Now they will sit under the weatherstrip like it should on each end, looking OEM.

Looks tits. Been waiting for someone to do this right on a 2004+
I was never sure of the look on a Silver car so I never picked up a set. Looking forward to the end result.

PS.. How did you like that 3M Carbon? Seeing a lot of that lately.

Well, I bought a huge roll of it and split with someone so it'd be SLIGHTLY cheaper. This is the first time I used it, and it's pretty sticky. The hairdryer trick works wonders to bring the product back to life as you keep stretching it out (helps bring the shape back/spread wrinkles).

So far, looks pretty cool.. strong material too. I sliced a small piece and it didn't rip unless I really tugged on it... Catches the light nicely too. Neat stuff so far.. Have to see once clearcoated.

A combination of pins (to strengthen the core of the extended part I made), JB Weld and misc. epoxies... It's hard as a rock, smoothing it out is what took so long, especially to keep the lines true to the original shape.

Of what? I am almost done.. 2nd rail is wrapped, took me an hour for this one.. blah.

I didn't take any pictures of the "making" process, since it was dirty, lengthy, and somewhat of an annoying adventure.

Just need to clearcoat / install...

Looks awesome! Thats about what I figured a Carbon Fiber roof rail would look like too, KILLER!

I have a right side just needing a left side, then I can make a mold of them, again, and spit a few out in real carbon fiber.

I used urethane on mine when I installed them. Mine didn't fit "too good" and had urethane on them anyway from GM when I removed them from a wrecked 40th anniv. Figured they did it because they didn't fit good for them either. I also did it for theft protection, it doesn't take much to walk buy on a hot day, grab and tug and have them off in a second or two if there is 3M tape under it.

Well, the carbon fiber looks outta place on my car after doing a dry run. I don't really wanna start putting vinyl all over it to even out the look, so I am at a standstill.

The vinyl also isn't sticking very well at the ends of the rails where I have it bunched up/overlapping itself.
Probably due to it taking approx 1hr+ to get it to sit right, even with rubbing alcohol on my hands repeatedly to get rid of any oil in my skin, it's still making the product become less tacky by the time I am done.

The process of grabbing it and pulling/stretching it over and over (I mean a lot) is taking it's toll on the adhesive. It's fine on everything but the ends, so either I tape it down on the bottom somehow, or find another solution. I don't know if clearcoat will adhere to an area that is not secured properly, imagine it'd be a mess.

Last idea is to take a pair of spare 04 stock rails, cut the groove off the bottom of the roof rails and then drill into the bases, so I have the factory retaining clips. Then mold the rail into the stock one so I can keep the rubber weatherstrip and get a better overall install. I have a suspicion the roof rail is hollow inside though, so I'm sure it'll be completely ruined if I attempt the option mentioned.

I'll post as I go, pondering the next step.. I've already got $400~ wrapped up into these non-installed pieces.. Still have to pay to clearcoat and then epoxy/double-sided tape products for install.

I hear ya, that 3M stuff is crazy ass expensive.

I used some great looking carbon fiber vinyl stickers by the roll to do my pool table. It worked out great and looks real from 5' away. Up close...its obvious its fake, but shit, beats the generic wood grain that was on there. YUK! Ever see a picture(s) of that?

So, I thought I was done, just waiting to have them clearcoated... Decided to mock them up on the car last night to get an idea how these are going to flow with the Inferno hood. I can't see the carbon fiber tying in with the theme of the car, so I had to work on them some more. They were sitting well, but, since I had to tinker around some more, I decided to remove the vinyl. They still aren't perfect, but they looked fine once on the car since no one sees the car from directly above, but, since I am being anal..

This is how they were sitting, which I was content with...

Image
Image

I decided to widen them out and make them a bit longer.. I will also be trying to square off the ends so they look flush under the windshield moldings. Layed down another layer of epoxy, now it's just a waiting game, so I can keep layering until it's beefy enough to start molding.

Let the good times roll! I believe the final product will be gloss black to match the car better...

I am on the 4th layer of epoxy as of last night, it looks like I literally took the roof rail and dipped into mud. I have to keep reminding myself that I can sand it out and make it look good.. haha.

I hate waiting on things, and this does require some patience. I need to bake it a bit, I think the quick dry epoxy may not be as good as the 15hr cure stuff. I'll soon find out...

Excellent work Damnir, I have always eyed the roof rails, what kind of epoxy are you using for the molding and shaping? I want to do something with the SPO spoiler for the 04+ and need something to work with lol.

I am using JB Weld believe it or not. Unfortunately, due to the price vs size ratio, it may not be a viable option for something large. Permatex makes larger volume epoxies, as does Napa. I know a guy at work repaired a spoiler for his Mercedes since it was over $1k for a replacement. The stuff he used came in a little gun dispencer with two large cylinders which dispenced equally at the tip with pressure. That stuff was over $50 per package though.

I grabbed JB Kwik this time, and it seems to be tacky still after 24hrs. Not sure if it's as good as the original, even though they say the difference is twice the strength and twice the heat range, which really shouldn't affect the plastic related non stressed out parts I am working with.

Im only looking to add a little of a lip to the spoiler and didnt even cross my mind to use JB weld lol.

I started sanding the JB Kwik today, seems to work just fine. The outside layer just feels tacky because it's clean epoxy with no dirt/residue on it. I did a test fit, still needs some work. Added more epoxy to the needed areas, will post my results after next sanding/fitment.

Alright, so after another 6-7 layers of JB Kwik and sanding... and 50 test fits later.. I am on, what I believe to be, my last sanding stage on the final layer (I hope).

These were a PITA, due to the fact they are not uniform from start to finish. They are wide in the center and at the last 2-3 inches of each end, they are 1/4 inch or more smaller in width.

I made them uniform, and then I had to try and get them to sit under the weatherstrip without causing it to ripple (which I accomplished after many different attempts).

They look pretty gross at this point, but the fact of the matter is, they are going to turn out great. The multicolored areas are all layers of JB Kwik I used (since I am estimating my mixing compounds, you get a different hue). The shiny dark grey areas are the last parts I need to sand down again...

These will be gloss black when I am done, which should work out great. I took some underside shots of what it looks like during layering process, and how thin I've got the ends moulded to to fit properly. It's pretty strong! Sandpaper eats through it though!

Here are some pics...
